Are you sure you are using scalable (ttf or type1) font?

For example, I use following config

subfont-osd-scale = 5
subfont-text-scale = 4
subfont-autoscale = 2
ffactor = 1
subfont-blur = 2
font=/home/mosgalin/.mplayer/fonts/arial.ttf

try putting it into your config and increase/decrease first two values
to match your preference.

arial.ttf is the usual Monotype font that comes with windows or
mscorefonts package, and can be downloaded for free. Another nice font
is n019003l.pfb from urw-fonts package.
