I believe that the problem comes from the fact that subtitles are put
by expand filter. As encoder cannot place subtitles on its own mencoder
automatically insert expand filter to do it. But you place your own
expand so it got double.
(I cannot confim this, I'm away of my mencoder ATM)
Try if this help
    expand=480:360:-1:-1:0
-1 meen not used, default/auto.
the 5'th 0 is the osd control.

If it doesn't work, warn me. I will look furder.

btw why don't you make svcd - it is vbr and will give better quality.
Also make sure the audio is 44100Hz, and I'm not sure 480:360 is valid
vcd resolution.
take a look of avi2svcd script that is included in the CVS version of
mplayer

 pod free source, obadi se(vcd,svcd,dvd). Shte mi spesti6 dosta rabota;)
